Does anyone know what the typical door-to-sill gap should be prior to paint.

Most of us look for similar gaps at all points, door to A or B frames, bonnet to scuttle. Maybe two or three mm but consistent. Paint shouldn’t add too much thickness, unless you’re using Dulux weather shield!

2 or 3mm is pretty skinny for a pre-paint figure. I'd shoot for 3/16" or 4.5-5mm.

Hi Alun,
For me it would be more important to align the top section of the door in the area where it changes from a curve to the vertical 2 or 3 inches inches as that has to align with the rear wing and the curve needs to align as well. The bottom edge is then what it is. The forward edge of the door needs carefully setting as the gap closes up when you open the door, too little gap results in damaging fresh paint, ask me how I know.
I'm pretty sure Chuck at Monocoque covers door fitting on his website.
